Fast triage

Symptom Most likely causes First checks
Weak arc on larger rods 120 V limitation, hot connector, poor clamp Verify voltage class and current path
Arc unstable Heated lead end, bad work return, poor utility Inspect hot points and clamp
TIG complaint only Torch/gas issue Prove stick first
Shuts down hot Airflow restriction, overloaded adapter, duty-cycle abuse Inspect fan path and plug heat

Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual branch voltage and inspect adapters and receptacles.
  2. Remove suspect extension cords from the test.
  3. If dead on verified power, escalate.

2. Powers up but no welding output

  1. Prove baseline stick output with known-good leads and dry rod.
  2. Inspect output connectors, holder lead, and clamp path for heat or looseness.
  3. If there is still no stable output, escalate.

3. Feed, arc-start, or cut-start problem

  1. For stick, confirm rod condition, amperage, and clean work-return contact.
  2. For lift-TIG, verify torch, gas, tungsten, and hose sealing.
  3. If stick is good, keep the complaint in the TIG/accessory branch.

4. Poor arc quality / unstable output

  1. Separate 120 V envelope limits from true faults.
  2. Inspect long-lead setups and hot adapters carefully.
  3. Escalate only after instability is confirmed on strong power with a simplified setup.

5. Gas and consumable related faults

  1. TIG-side complaints require gas-flow, torch, and tungsten checks first.
  2. Do not treat TIG-only complaints as proof of a power-source fault if stick is healthy.

6. Intermittent or heat-related behavior

  1. Inspect airflow and dust contamination.
  2. Check plug, adapter, clamp, and connector temperatures after load.
  3. Repeat faults from a cold start indicate escalation.
