Failure patterns and repair logic

1. No power / dead machine

  1. Separate engine-start complaints from weld-output complaints immediately.
  2. Verify battery state, fuel condition, switch behavior, and maintenance status.
  3. If the engine itself will not establish a healthy run condition, stay in the engine branch before touching the weld path.

2. Powers up but no welding output

  1. Determine whether the fault is engine related, weld related, or auxiliary-power related.
  2. If the engine is stable and auxiliary power is good, focus on the weld path.
  3. Verify the selected process and output range, then inspect output studs, cable lugs, and work lead condition.
  4. If a feeder is used, remove it and prove stick output first.

3. Feed, arc-start, or cut-start problem

  1. If a wire feeder is involved, confirm compatibility and control path.
  2. Observe whether idle-to-run transition is clean, because hesitation there can mimic weak weld output.
  3. If stick output is stable but feeder operation is not, keep the diagnosis on the accessory and control-interface path.

4. Poor arc quality / unstable output

  1. Reproduce the complaint with known-good stick leads and electrodes first.
  2. Inspect output studs, cable lugs, and work-return condition for heat damage.
  3. If both weld and auxiliary power degrade under load, inspect engine speed, governor behavior, and maintenance state before treating it as a weld-only problem.

5. Gas, air, or consumable related faults

  1. On the Bobcat 230, consumable-like false faults usually belong to stinger, clamp, cable-lug, or feeder front-end wear rather than gas-path issues in the engine-drive itself.
  2. Replace worn holder jaws, clamp jaws, and cable ends before condemning the output section.
  3. If a feeder is attached, keep gun consumables and wire path in that accessory branch.

6. Intermittent or heat-related behavior

  1. Remove nonessential auxiliary loads and retest.
  2. Check fuel, battery, air filter, and maintenance indicators.
  3. Inspect output studs, cable ends, and clamp hardware after load for heating.
  4. Repeated hunting or unstable speed points to engine or governor service rather than welding-only trouble.
