Failure patterns and repair logic

1. No power / dead machine

  1. Verify input source quality, especially generator compatibility and voltage stability.
  2. Inspect input and output connectors for field damage.
  3. If the unit is dead on known-good power, escalate.

2. Powers up but no welding output

  1. Test with the shortest possible lead setup and minimal accessories.
  2. Remove feeder/remote complexity and verify core output.
  3. If output is absent in simplified form, escalate the power source.

3. Feed, arc-start, or cut-start problem

  1. Separate feeder behavior from base-unit behavior.
  2. Check field control cables for damage, water ingress, or crushed sections.
  3. Long-lead and feeder issues commonly create false "power-source failure" complaints.

4. Poor arc quality / unstable output

  1. Inspect work return and connector heating at every major junction.
  2. Compare performance on shorter leads or stable utility power if available.
  3. If instability persists independent of field conditions, escalate.

5. Gas and consumable related faults

  1. For wire/TIG packages, verify gas flow at the point of use.
  2. Inspect gun or torch consumables, feeder path, and hose routing.
  3. Do not assign porosity or poor starts to the inverter until field accessories are proven.

6. Intermittent or heat-related behavior

  1. Inspect fan operation and dust loading from field service environments.
  2. Look for hot connectors caused by high current over long runs.
  3. Repeated hot-run faults after cable correction require escalation.
