Failure patterns and repair logic

1. No power / dead machine

  1. Verify 240 V supply at the receptacle and inspect plug and cord.
  2. Check power switch and any accessible protection devices.
  3. If the machine is dead on known-good power, escalate.

2. Powers up but no welding output

  1. Start with the work clamp, torch consumables, and output connections.
  2. Verify trigger action and contactor behavior if applicable.
  3. If wire feeds normally but the arc will not establish, replace the tip and inspect the torch neck and conductor path.

3. Feed problem

  1. Remove the tip and test bare-wire feed.
  2. Match drive-roll groove to wire size and reduce roll pressure to the minimum that still feeds.
  3. Check liner contamination, spool drag, and worn inlet guides.

4. Poor arc quality or unstable output

  1. Return to a basic steel MIG setup with known-good wire and gas.
  2. Inspect gas hose, regulator, and torch front end for leaks or damage.
  3. If instability appears only at higher current, inspect hot connectors and line-voltage drop.

5. Gas and consumable related faults

  1. Confirm cylinder pressure and actual regulator flow.
  2. Replace worn tip, diffuser, and nozzle before suspecting electronics.
  3. Look for nozzle spatter restricting gas coverage.

6. Intermittent or heat-related behavior

  1. Check fan operation and airflow obstruction.
  2. Inspect hot output lugs, hot clamp, and hot torch neck.
  3. Escalate if the machine loses output from a cold start or shows visible board damage.
