Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual input voltage and receptacle condition.
  2. Inspect plug, cord, and switch for looseness or heat.
  3. If dead on verified power, escalate rather than assuming a simple process-selection error.

2. Powers up but no welding output

  1. Separate the active process before diagnosing.
  2. Clamp to clean parent metal and verify output-lead placement.
  3. If one process works but another does not, keep the diagnosis in the accessory and setup path first.

3. Feed or arc-start problem

  1. For MIG, compare feed with and without the contact tip installed.
  2. For TIG, verify pedal or torch mode, gas flow, tungsten condition, and work-return quality.
  3. For stick, confirm lead placement and output connection integrity.
  4. After every process change, reset polarity and lead routing before broadening the fault tree.

4. Poor arc quality / unstable output

  1. Normalize to a plain steel MIG or simple DC TIG baseline.
  2. For aluminum TIG, reset AC settings to moderate baseline values.
  3. Keep gas quality, polarity, and material cleanliness in the first branch.
  4. If DC TIG is healthy and AC TIG is not, stay in the AC-parameter and accessory branch before broadening to the machine.

5. Gas and consumable related faults

  1. Verify gas bottle pressure, regulator flow, and hose integrity.
  2. Inspect MIG tip and nozzle or TIG torch consumables and tungsten condition.
  3. Gas-shielded complaints should be compared against a simple non-gas baseline when practical.

6. Intermittent or heat-related behavior

  1. Determine whether the fault appears only after warm-up.
  2. Inspect hot connectors, gun neck, and control stability with temperature.
  3. If the complaint appears only on one branch circuit or after extension-cord heating, keep the diagnosis in the utility path first.
