Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual 230 V input at the receptacle.
  2. Inspect plug, cord, switch, and visible wiring for looseness or heat.
  3. If the unit is dead on known-good power, escalate rather than guessing at transformer or contactor failure.

2. Powers up but no welding output

  1. Clamp to bright clean parent metal.
  2. Confirm polarity studs and cable lugs are tight.
  3. Replace the contact tip if feed exists without stable arc.
  4. If the complaint disappears on one clamp point only, keep the diagnosis in the return path first.

3. Feed problem

  1. Reduce drive pressure to the minimum that still feeds reliably.
  2. Compare feed with and without the contact tip installed.
  3. Inspect liner contamination, rust from old wire, and spool brake drag.
  4. If feed becomes healthy with the tip removed, stay in the gun path instead of broadening to feeder motor or control faults.

4. Poor arc quality / unstable output

  1. Normalize to a simple steel MIG baseline with known wire and gas.
  2. Confirm work-return quality and material cleanliness.
  3. Keep gas setup and wire condition in the first branch before deeper electrical diagnosis.

5. Gas and consumable related faults

  1. Verify actual regulator flow and cylinder pressure.
  2. Inspect hose connections, nozzle, and contact tip for leakage or blockage.
  3. Replace heat-damaged consumables before deeper diagnosis.

6. Intermittent or heat-related behavior

  1. Record whether the machine degrades only after sustained higher output.
  2. Inspect the gun neck, tip, and output lugs for heat buildup.
  3. If the fault appears from a cold start, escalate.
