Symptom Most likely causes First checks
No start Air issue, torch-cap or consumable error, clamp issue Check air, cap, torch stack, and clamp
Poor cut quality Worn consumables, wet air, wrong speed or standoff Replace parts and verify filtration
Manual okay, mechanized poor Interface or process-specific setup issue Verify mechanized path and torch setup
Repeat fault or shutdown Air system, thermal load, or internal fault Record fault behavior and normalize air and consumables

Failure patterns and repair logic

1. No power / no cut start

  1. Verify line power and machine ready state.
  2. Confirm clean dry air at the proper pressure under flow, not just static pressure.
  3. Inspect the consumable stack and retaining cap.
  4. Check work clamp placement on clean parent metal.

2. Powers up but no plasma output

  1. Reseat torch consumables and cap.
  2. Inspect the torch lead connection and clamp path.
  3. Remove mechanized or CNC interface wiring and prove manual baseline first.
  4. If still no start with known-good air and consumables, escalate.

3. Cut-start or torch problem

  1. Separate consumable-stack issues from air-supply issues.
  2. Confirm that the retaining parts are assembled correctly and fully seated.
  3. If manual cutting is normal but mechanized is not, keep the fault tree in the interface path.

4. Poor cut quality / unstable output

  1. Replace worn nozzle and electrode.
  2. Verify dry clean air and correct standoff and travel speed.
  3. Retest on clean mild steel before deeper diagnosis.
  4. Gouging-only complaints should be isolated from standard cut complaints before broadening into the power source.

5. Gas, air, and consumable related faults

  1. Inspect filters, dryers, and water traps.
  2. Confirm the correct consumables are installed for the operation.
  3. Air-quality complaints that affect other air tools or appear after compressor drain neglect belong in the utility branch first.

6. Intermittent or heat-related behavior

  1. Record exact fault code or symptom pattern.
  2. Note whether the problem appears only at higher duty cycle.
  3. Repeated faults from a cold setup with known-good air should be escalated.
