Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual receptacle voltage.
  2. Inspect plug, cord, and switch condition.
  3. If the machine is dead on known-good power, escalate rather than assuming a simple gun or trigger fault.

2. Powers up but no welding output

  1. Clamp to bright metal.
  2. Confirm output and polarity lugs are tight.
  3. Replace the tip if feed exists but no stable arc forms.
  4. If the complaint disappears on one clamp point only, keep the diagnosis in the return path first.

3. Feed problem

  1. Reduce drive tension to the minimum needed.
  2. Compare feed with the tip removed.
  3. Inspect liner cleanliness and spool drag.
  4. If feed becomes healthy with the tip removed, stay in the gun path instead of broadening to feeder motor or board faults.

4. Poor arc quality / unstable output

  1. Normalize to a steel MIG baseline with known gas.
  2. Check base-metal cleanliness and work-return quality.
  3. Keep polarity and branch-power quality in the first branch because compact 120 V machines are very sensitive to both.

5. Gas and consumable related faults

  1. Verify gas flow and hose sealing.
  2. Replace nozzle and tip if contaminated or overheated.
  3. Gas-conversion complaints should be separated from bare flux-cored baseline performance before the machine is blamed.

6. Intermittent or heat-related behavior

  1. Note whether problems appear only after longer welding.
  2. Inspect gun neck, tip, and plug for heat buildup.
  3. If plug or outlet heating appears first, keep the diagnosis in the utility path before assuming a machine failure.
