Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual supply voltage and disconnect condition.
  2. Inspect input terminations, switchgear, and visible wiring for heat damage.
  3. If dead on verified supply, escalate rather than assuming a simple gun or trigger problem.

2. Powers up but no welding output

  1. Clamp to clean parent metal.
  2. Tighten output and polarity lugs.
  3. Replace the contact tip if feed exists but arc response is weak or absent.
  4. If the complaint disappears on one clamp point only, keep the diagnosis in the return path first.

3. Feed problem

  1. Reset drive-roll pressure and inspect roll wear.
  2. Compare feed with the tip removed.
  3. Inspect liner contamination and spool drag.
  4. If feed becomes healthy with the tip removed, stay in the gun path instead of broadening to feeder motor or board faults.

4. Poor arc quality / unstable output

  1. Normalize to a basic steel MIG setup with known gas and wire.
  2. Confirm work-return quality and base-metal cleanliness.
  3. Keep gas and consumables in the first branch before deeper electrical diagnosis.

5. Gas and consumable related faults

  1. Verify regulator flow and hose sealing.
  2. Replace nozzle and tip if contaminated or heat-damaged.
  3. Gas complaints that disappear with one cylinder or regulator belong in the utility branch first.

6. Intermittent or heat-related behavior

  1. Record whether the fault appears only at higher deposition rates.
  2. Inspect gun neck, output lugs, and feeder components for heat.
  3. Repeated shutdown or cold-start loss of output should be escalated.
