Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual 120 V receptacle voltage.
  2. Inspect plug, cord, and switch condition.
  3. If dead on verified power, escalate rather than assuming a simple gun or trigger fault.

2. Powers up but no welding output

  1. Clamp to clean bright metal.
  2. Replace the contact tip if wire feed exists but no stable arc forms.
  3. Inspect visible output and trigger connections.
  4. If the complaint disappears on one clamp point only, keep the diagnosis in the return path first.

3. Feed problem

  1. Reduce drive pressure to the minimum needed.
  2. Compare feed with the tip removed.
  3. Inspect liner cleanliness and spool drag.
  4. If feed becomes healthy with the tip removed, stay in the gun path instead of broadening to feeder motor or board faults.

4. Poor arc quality / unstable output

  1. Normalize to the simplest baseline for the installed flux-cored wire.
  2. Check workpiece cleanliness and clamp quality.
  3. Keep branch-power quality and wire condition in the first branch before deeper electrical diagnosis.

5. Consumable related faults

  1. Inspect the tip and nozzle for burnback or blockage.
  2. Replace worn consumables before deeper diagnosis.
  3. Flux-core-only complaints should not be judged against gas-MIG expectations.

6. Intermittent or heat-related behavior

  1. Check whether performance fades only after several minutes.
  2. Inspect hot tip, gun neck, and plug condition.
  3. If plug or outlet heating appears first, keep the diagnosis in the utility path before assuming a machine failure.
