Failure patterns and repair logic

1. No power / dead machine

  1. Verify the receptacle and cord first.
  2. Inspect the switch and plug for heat damage.
  3. If the unit stays dead on known-good power, escalate rather than assuming a simple gun or trigger fault.

2. Powers up but no welding output

  1. Clamp to clean metal.
  2. Confirm polarity and tight cable lugs.
  3. Replace the tip if feed exists but arc quality is absent or erratic.
  4. If the complaint disappears on one clamp point only, keep the diagnosis in the return path first.

3. Feed problem

  1. Reduce roll tension to the minimum needed.
  2. Remove the contact tip and compare feed.
  3. Inspect the liner, spool brake, and gun cable bends.
  4. If feed becomes healthy with the tip removed, stay in the gun path instead of broadening to feeder motor or board faults.

4. Poor arc quality / unstable output

  1. Normalize to basic steel MIG with known wire and gas.
  2. Check base-metal cleanliness and clamp quality.
  3. Keep branch-power quality, polarity, and consumables in the first branch before deeper electrical diagnosis.

5. Gas and consumable related faults

  1. Confirm gas bottle pressure and flow.
  2. Inspect nozzle and tip condition.
  3. Gas-conversion complaints should be separated from bare flux-cored baseline performance before the machine is blamed.

6. Intermittent behavior

  1. Watch for hot tip, gun neck, or cable lugs after longer welds.
  2. If symptoms appear from a cold start, escalate.
  3. If plug or outlet heating appears first, keep the diagnosis in the utility path before assuming a machine failure.
