Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual receptacle voltage and branch integrity.
  2. Inspect plug blades, power cord, and switch for heat or looseness.
  3. If the machine remains dead on known-good power, escalate rather than assuming a simple gun or trigger fault.

2. Powers up but no welding output

  1. Clamp to bright clean metal.
  2. Confirm tight polarity and output-lug connections.
  3. Replace the contact tip if wire feeds but the arc is absent or weak.
  4. If the complaint disappears on one clamp point only, keep the diagnosis in the return path first.

3. Feed problem

  1. Reduce drive-roll pressure to the minimum needed for reliable feed.
  2. Remove the tip and compare bare-wire feed through the gun.
  3. Inspect liner contamination, rust from old wire, and spool drag.
  4. If feed becomes healthy with the tip removed, stay in the gun path instead of broadening to feeder motor or board faults.

4. Poor arc quality / unstable output

  1. Normalize to a simple steel MIG baseline with known-good wire and gas.
  2. Confirm the selected wire type matches polarity.
  3. Check material cleanliness and clamp quality before suspecting deeper faults.

5. Gas and consumable related faults

  1. Verify regulator flow and cylinder pressure if running solid wire.
  2. Inspect hose fittings, nozzle, and tip for leaks, blockage, or heat damage.
  3. Gas-conversion complaints should be separated from bare flux-cored baseline performance before the machine is blamed.

6. Intermittent or heat-related behavior

  1. Determine whether the symptom appears only after a longer weld session.
  2. Inspect the gun neck, tip, and output lugs for heat buildup.
  3. If the machine behaves badly from a cold start, escalate.
