Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual 230 V supply and receptacle condition.
  2. Inspect cord, switch, and visible connections for heat or looseness.
  3. If the machine is dead on known-good power, escalate rather than assuming a simple gun or trigger problem.

2. Powers up but no welding output

  1. Clamp to clean parent metal.
  2. Tighten output and polarity lugs.
  3. Replace the contact tip if wire feeds but arc response is weak or absent.
  4. If the complaint disappears on one clamp point only, keep the diagnosis in the return path first.

3. Feed problem

  1. Reduce roll pressure to the minimum that feeds reliably.
  2. Remove the tip and test bare-wire feed.
  3. Inspect spool drag and liner contamination.
  4. If feed becomes healthy with the tip removed, stay in the gun path instead of broadening to feeder motor or board faults.

4. Poor arc quality / unstable output

  1. Normalize to simple steel MIG with known gas and wire.
  2. Confirm base-metal cleanliness and work-return quality.
  3. Keep gas, polarity, and consumables in the first branch before deeper electrical diagnosis.

5. Gas and consumable related faults

  1. Verify actual regulator flow and hose sealing.
  2. Replace nozzle and tip if contaminated or overheated.
  3. Gas complaints that disappear with one cylinder or regulator belong in the utility branch first.

6. Intermittent or heat-related behavior

  1. Determine whether the problem appears only after a longer weld sequence.
  2. Inspect gun neck, tip, and output lugs for heat buildup.
  3. If the complaint appears only after connection heating, keep the diagnosis in the current path first.
