Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual input voltage and receptacle condition.
  2. Inspect switchgear, cord, and visible internal heat signs.
  3. If dead on verified power, escalate rather than assuming a simple gun or trigger problem.

2. Powers up but no welding output

  1. Clamp to clean parent metal.
  2. Tighten polarity and output lugs.
  3. Replace the tip if feed is present but the arc is weak or absent.
  4. If the complaint disappears on one clamp point only, keep the diagnosis in the return path first.

3. Feed problem

  1. Reset drive-roll pressure.
  2. Compare feed with and without the tip installed.
  3. Inspect spool drag and liner contamination.
  4. If feed becomes healthy with the tip removed, stay in the gun path instead of broadening to feeder motor or board faults.

4. Poor arc quality / unstable output

  1. Normalize to a simple steel MIG setup.
  2. Confirm correct gas and base-metal cleanliness.
  3. Keep gas, polarity, and consumables in the first branch before deeper electrical diagnosis.

5. Gas and consumable related faults

  1. Verify gas flow at the regulator.
  2. Replace nozzle and tip if heat-damaged or contaminated.
  3. Gas complaints that disappear with one cylinder or regulator belong in the utility branch first.

6. Intermittent or heat-related behavior

  1. Record whether the failure appears only during longer welds.
  2. Inspect hot consumables, gun cable, and output lugs.
  3. If the complaint appears only after connection heating, keep the diagnosis in the current path first.
