Failure patterns and repair logic

1. No power / dead machine

  1. Verify the receptacle, plug blades, and branch breaker.
  2. Eliminate extension cords and outlet adapters.
  3. If the machine remains dead on known-good input, escalate rather than guessing at the internal control section.

2. Powers up but no welding output

  1. Start with the work clamp on bright metal and inspect the clamp spring and jaws.
  2. Replace the tip and inspect the gun-neck connection.
  3. If wire feeds but will not arc, separate clamp-output issues from trigger-feed issues before deeper teardown.

3. Feed problem

  1. Remove the tip and run bare wire through the gun.
  2. If feed improves, install the correct tip and inspect the liner.
  3. Set drive pressure to the minimum needed; over-tightening crushes soft wire and creates false motor complaints.

4. Poor arc quality or unstable output

  1. Use clean steel and known-good flux-cored wire from a dry spool.
  2. Check stickout, travel speed, and polarity.
  3. On this class of machine, unstable arc is more often poor setup or poor power than electronics.

5. Gas and consumable related faults

  1. Most Weld-Pak 100 complaints are flux-core related, so tip and nozzle condition matter more than gas hardware.
  2. Replace the contact tip if burnback or arc wandering is present.
  3. Inspect for spatter buildup that disturbs current transfer.

6. Intermittent or heat-related behavior

  1. Check thermal-protection history and duty-cycle abuse.
  2. Look for hot clamp jaws, hot plug blades, and softened extension cords.
  3. If the machine shuts down from a cold start, escalate.
