Failure patterns and repair logic

1. No power / dead machine

  1. Verify the actual 230 V receptacle and plug condition with a meter instead of relying on label voltage.
  2. Inspect the power cord, switch, and visible wiring for heat damage or looseness.
  3. If the unit stays dead on verified input power, escalate rather than guessing at internal transformer or contactor faults.

2. Powers up but no welding output

  1. Confirm the work clamp is on clean parent metal.
  2. Check polarity studs and cable lugs for looseness or discoloration.
  3. If the wire feeds but the arc is absent or weak, replace the contact tip first.
  4. If the complaint changes immediately with clamp relocation, keep the diagnosis in the return path first.

3. Feed problem

  1. Back off the drive-roll pressure and reapply only enough to feed reliably.
  2. Remove the contact tip and compare feed behavior.
  3. Inspect the liner for contamination, rust from old wire, or sharp cable bends.
  4. Check spool brake drag and reel overrun.
  5. If feed improves with the tip removed, do not broaden to board or motor assumptions yet.

4. Poor arc quality / unstable output

  1. Normalize to a basic steel MIG setup with known-good wire and gas.
  2. Confirm the wire type matches the polarity.
  3. Check workpiece cleanliness and clamp pressure before suspecting deeper machine faults.
  4. Complaints that disappear on flux-cored baseline but not gas MIG belong in the gas branch first.

5. Gas and consumable related faults

  1. Verify actual shielding-gas flow at the regulator.
  2. Inspect the hose, fittings, nozzle, and contact tip for leaks, blockage, or heat damage.
  3. Replace the nozzle and tip if contamination or burnback is present.
  4. If porosity follows one regulator or bottle, stay in the gas path before broadening the diagnosis.

6. Intermittent or heat-related behavior

  1. Record whether the issue appears only after sustained higher-output work.
  2. Inspect the gun neck, tip, and output lugs for heat buildup.
  3. If the machine loses output from a cold start, escalate.
  4. If the complaint shows up only after connector heating, stay in the current path first.
