Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual 120 V receptacle voltage with a meter.
  2. Inspect plug, cord, and switch for looseness or heat.
  3. If dead on verified power, escalate instead of treating it as a simple feed-path complaint.

2. Powers up but no welding output

  1. Clamp to bright metal.
  2. Replace the contact tip if feed exists but no stable arc forms.
  3. Check visible output and polarity connections.
  4. If the complaint changes immediately when the clamp is moved, keep the diagnosis in the return path first.

3. Feed problem

  1. Reset drive pressure.
  2. Compare feed with the tip removed.
  3. Inspect the liner and spool drag.
  4. If feed improves with the tip removed, stay in the gun path before broadening to the machine.

4. Poor arc quality / unstable output

  1. Normalize to a basic steel MIG or wire-feed baseline.
  2. Check workpiece cleanliness and clamp quality.
  3. Respect the normal limits of a 120 V machine before treating weak performance as a failure.
  4. If the complaint disappears on a better branch circuit, keep the diagnosis in the utility path.

5. Gas and consumable related faults

  1. Verify gas flow if the machine is configured for gas-shielded wire.
  2. Replace worn nozzle and tip.
  3. If porosity disappears with one bottle or regulator, stay in the gas branch first.

6. Intermittent or heat-related behavior

  1. Determine whether performance falls off only after a longer welding period.
  2. Inspect hot consumables, plug blades, and clamp contact.
  3. If the plug or extension path heats materially, fix the utility path before suspecting the machine core.
