Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual supply voltage and receptacle condition.
  2. Inspect cord, plug, and switch for heat or looseness.
  3. If dead on verified input, escalate rather than drifting into feeder or gun theory.

2. Powers up but no welding output

  1. Clamp to clean metal.
  2. Confirm tight polarity and output lugs.
  3. Replace the tip if feed exists without stable arc.
  4. If the complaint changes immediately with clamp relocation, keep the return path ahead of deeper machine suspicion.

3. Feed problem

  1. Reset drive-roll pressure.
  2. Compare feed with the tip removed.
  3. Inspect liner contamination and spool drag.
  4. If feed normalizes without the tip, stay in the gun path and consumables branch.

4. Poor arc quality / unstable output

  1. Normalize to steel MIG with known wire and gas.
  2. Check base-metal cleanliness and work-return quality.
  3. Confirm the wire and polarity combination is correct before deeper electrical diagnosis.
  4. If the complaint disappears on flux-cored baseline, keep the gas path under suspicion first.

5. Gas and consumable related faults

  1. Verify regulator flow and hose sealing.
  2. Replace nozzle and tip if contaminated or overheated.
  3. If porosity follows one bottle or regulator, keep the complaint in the gas branch first.

6. Intermittent or heat-related behavior

  1. Record whether the issue appears only after longer duty cycles.
  2. Inspect gun neck and output lugs for heat buildup.
  3. If the plug or lugs run materially hot, correct the current path before suspecting the machine core.
