Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual supply voltage and disconnect condition.
  2. Inspect cord or input terminations, switchgear, and visible wiring for heat damage.
  3. If dead on verified supply, escalate rather than assuming a feeder or gun fault.

2. Powers up but no welding output

  1. Clamp to clean parent metal.
  2. Tighten output and polarity lugs.
  3. Replace the contact tip if feed exists but arc response is weak or absent.
  4. If base output returns when the feeder path is simplified, keep the diagnosis in the accessory branch first.

3. Feed or feeder-system problem

  1. Separate base power-source output from feeder behavior if possible.
  2. Reset drive pressure and inspect roll wear.
  3. Compare feed with the tip removed and inspect liner contamination.
  4. If the complaint follows one feeder cable or one gun branch, do not condemn the base power source.

4. Poor arc quality / unstable output

  1. Normalize to a basic steel MIG setup with known gas and wire.
  2. Confirm work-return quality and material cleanliness.
  3. Keep gas and feeder wear in the first branch before deeper electrical diagnosis.
  4. On production complaints, simplify away optional accessories and process complexity before broadening the fault tree.

5. Gas and consumable related faults

  1. Verify regulator flow and hose sealing.
  2. Replace nozzle and tip if contaminated or heat-damaged.
  3. If porosity or instability follows one regulator, bottle, or gun, keep the diagnosis outside the core machine first.

6. Intermittent or heat-related behavior

  1. Record whether the fault appears only at higher duty cycle.
  2. Inspect gun cable, feeder components, and output lugs for heat.
  3. Repeated shutdown or cold-start output loss should be escalated.
  4. If feeder or lug heat builds before the machine symptom, correct that path first.
