Failure patterns and repair logic

1. No power / dead machine

  1. Start with battery state, cable tightness, and engine-ground quality.
  2. Verify the start circuit, fuel quality, and any shutdown or interlock inputs.
  3. If the engine will not crank or run after basic external checks, escalate mechanical or electrical diagnosis.

2. Powers up but no welding output

  1. Confirm engine speed rises correctly under weld demand.
  2. Inspect weld studs, cable lugs, clamp, and selector settings.
  3. If generator and weld output fail together, suspect a shared engine or control issue before chasing welding accessories.

3. Wire, arc-start, or subsystem complaint

  1. On wire-process setups, separate suitcase-feeder and control-cable issues from the Bobcat itself.
  2. Verify remote settings and auxiliary power availability to the feeder.
  3. Check that the engine is reaching the expected governed speed when welding starts.

4. Poor arc quality or unstable output

  1. Watch for RPM hunting, governor lag, and dirty-fuel behavior.
  2. Inspect output leads for heat and poor connections.
  3. If the complaint appears only with compressor or auxiliary loads active, suspect shared engine-load management rather than the weld section alone.

5. Gas, air, or consumable related faults

  1. For wire or TIG support, verify the external gas system independently of the engine drive.
  2. For onboard air complaints, inspect regulator settings, leaks, hose damage, and compressor engagement.
  3. Distinguish no air generation from air leak or regulator misuse.

6. Intermittent or heat-related behavior

  1. Check whether the engine loses output after warmup.
  2. Inspect cooling airflow, battery charging, and hot cable lugs.
  3. Persistent hot-run instability with correct maintenance is an escalation point.
