Failure patterns and repair logic

1. No power / dead machine

  1. Verify line voltage, jumper/link setup, and disconnect condition.
  2. Inspect input lugs, fusing, and cooling path before deeper internal assumptions.
  3. If the base unit is dead on verified installation, escalate.

2. Powers up but no welding output

  1. Separate feeder motion from actual weld current delivery.
  2. Inspect output studs, work lead, and any remote/control cable connections.
  3. If the feeder responds but no current reaches the arc, check contactor behavior and output-path heating.

3. Feed problem

  1. Remove the contact tip and confirm bare-wire feed through the gun.
  2. Inspect drive rolls, inlet/outlet guides, liner condition, and spool drag.
  3. Keep feeder faults separate from power-source faults; production MIG systems are often misdiagnosed because both symptoms occur at once.

4. Poor arc quality / unstable output

  1. Confirm correct wire, polarity, shielding gas, and baseline settings.
  2. Inspect work-return quality and connector heating at higher current.
  3. If arc quality changes with cable movement or duty cycle, suspect connector or feeder path issues first.

5. Gas and consumable related faults

  1. Verify solenoid opening, hose integrity, and actual flow at the gun.
  2. Replace worn contact tips and inspect diffuser/nozzle damage.
  3. High-spatter production use often masks simple gas loss as a "machine instability" complaint.

6. Intermittent or heat-related behavior

  1. Check fan operation, dust loading, and airflow blockage.
  2. Inspect heavy cable lugs and feeder connectors for heat discoloration.
  3. If output collapses hot while feeder remains normal, escalate core power-source diagnosis.
