Failure patterns and repair logic

1. No power / dead machine

  1. Verify 230 V supply and inspect plug and cord.
  2. Check switch condition and visible external protection points.
  3. If the machine is dead on known-good input, escalate.

2. Powers up but no welding output

  1. Clamp to clean steel and inspect clamp cable heating.
  2. Replace the contact tip and inspect diffuser/nozzle condition.
  3. If wire feeds but current is absent, keep the first branch in the current path rather than the feed motor.

3. Feed problem

  1. Remove the tip and test bare-wire feed.
  2. Match drive-roll groove and roll pressure to wire type and diameter.
  3. Inspect liner contamination, spool drag, and worn guides.

4. Poor arc quality / unstable output

  1. Normalize to a simple steel MIG baseline with known-good gas.
  2. Inspect polarity, gas flow, and work-return quality.
  3. Aluminum complaints should stay in the spool-gun/soft-wire path until proven otherwise.

5. Gas and consumable related faults

  1. Verify actual gas flow and hose integrity.
  2. Replace worn tips, nozzles, and diffusers.
  3. Drafts and nozzle spatter are frequent causes of porosity.

6. Intermittent or heat-related behavior

  1. Check fan operation and airflow blockage.
  2. Inspect hot clamp jaws, torch neck heating, and output-connection temperature.
  3. Persistent instability after warmup with known-good external hardware should be escalated.
