Failure patterns and repair logic

1. No power / dead machine

  1. Verify input voltage, disconnect condition, and plug/cord integrity.
  2. Inspect the switch and visible external protection points.
  3. If the machine remains dead on verified installation, escalate.

2. Powers up but no welding output

  1. Clamp to clean parent metal and inspect clamp cable/lug heating.
  2. Replace the contact tip and inspect front-end current path components.
  3. If wire feeds but current is absent, separate output-path faults from feed-path faults before deeper teardown.

3. Feed problem

  1. Remove the contact tip and test bare-wire feed.
  2. Match drive-roll groove and tension to the installed wire.
  3. Inspect spool drag, liner contamination, and worn inlet/outlet guides.

4. Poor arc quality / unstable output

  1. Normalize to a basic steel MIG baseline with known-good wire and gas.
  2. Inspect work-return quality and heated connectors under load.
  3. On older production MIGs, hot connectors and tired gun assemblies are frequent root causes.

5. Gas and consumable related faults

  1. Verify bottle contents and actual flow at the gun.
  2. Replace tips, diffusers, and nozzles as needed.
  3. Drafts and nozzle contamination commonly create false "machine instability" complaints.

6. Intermittent or heat-related behavior

  1. Check fan operation and airflow blockage.
  2. Inspect high-current lugs, clamp hardware, and gun neck heating.
  3. Persistent hot-run instability with good external hardware is an escalation point.
