Failure patterns and repair logic

1. No power / dead machine

  1. Verify installation power and package wiring.
  2. Confirm disconnects, input terminations, and cooling path.
  3. Escalate if the core package remains dead on correct installation.

2. Powers up but no welding output

  1. Reduce the package to the simplest possible test setup.
  2. Verify process selection, remote/local behavior, and lead routing.
  3. If the core output is absent even with package complexity removed, escalate.

3. Feed, arc-start, or cut-start problem

  1. Separate process-specific hardware from the core power source.
  2. Check feeder, gas manifold, control lead, torch/gun, and work return.
  3. Do not chase waveform theory before proving cable and accessory integrity.

4. Poor arc quality / unstable output

  1. Confirm correct process schedule and baseline settings.
  2. Inspect long field leads, work-return quality, and connector temperature.
  3. If instability spans multiple processes on a simplified setup, escalate.

5. Gas and consumable related faults

  1. Pipe systems often have complex gas routing, so verify actual flow at the torch or gun rather than trusting regulator readings alone.
  2. Inspect tips, nozzles, diffusers, tungsten, and hose routing.
  3. Porosity or erratic starts are often package-side faults rather than power-source faults.

6. Intermittent or heat-related behavior

  1. Inspect cooler operation, fan function, and dust loading.
  2. Check all high-current connectors and process cables after sustained load.
  3. Repeated hot-run instability on a simplified setup is an escalation point.
