Failure patterns and repair logic

1. No power / dead machine

  1. Verify phase presence, disconnect health, and input configuration.
  2. Inspect input terminations and cooling passages.
  3. If the unit is dead on verified power, escalate.

2. Powers up but no welding output

  1. Run the shortest, simplest lead setup possible.
  2. Remove feeder or remote complexity and verify core output.
  3. If the base unit still has no output, escalate core inverter diagnosis.

3. Feed, arc-start, or cut-start problem

  1. Wire-process complaints should be split between power source and feeder package immediately.
  2. Verify control-cable continuity and remote selection.
  3. Do not mix feeder and power-source symptoms during diagnosis.

4. Poor arc quality / unstable output

  1. Inspect work return and high-current connectors for heating.
  2. Check long-lead voltage loss and supply quality under load.
  3. If instability is present across processes and test setups, escalate.

5. Gas and consumable related faults

  1. Keep gas/consumable diagnosis in the connected gun or torch package.
  2. Verify shielding gas, front-end consumables, and feeder/gun integrity.
  3. Porosity or burnback on XMT systems often belongs to the wire package, not the inverter.

6. Intermittent or heat-related behavior

  1. Inspect airflow, fan behavior, and dust buildup.
  2. Watch for symptoms that appear only at high current.
  3. Persistent hot-run instability with good installation is an escalation point.
