Failure patterns and repair logic

1. No power / dead machine

  1. Verify three-phase supply, disconnect integrity, and input terminations.
  2. Inspect cooling path and visible signs of contamination or heat damage.
  3. If the unit is dead on verified installation, escalate.

2. Powers up but no welding output

  1. Strip the system to the simplest test arrangement.
  2. Remove remote and feeder complexity.
  3. If the base unit still lacks output, escalate core diagnosis.

3. Feed, arc-start, or cut-start problem

  1. Keep feeder or process-package issues separate from the power source.
  2. Inspect high-current control and output connections for looseness and heat.
  3. On heavy systems, heated connectors can mimic regulation faults.

4. Poor arc quality / unstable output

  1. Check work return, connector temperature, and lead sizing.
  2. Compare behavior on a shortened lead setup when possible.
  3. If instability persists on a simplified circuit, escalate.

5. Gas and consumable related faults

  1. Gas and front-end troubleshooting belongs to the attached process package.
  2. Verify gun/torch consumables and actual gas delivery.
  3. Keep consumable and gas complaints separate from the heavy power source until proven otherwise.

6. Intermittent or heat-related behavior

  1. Check fan response, airflow obstruction, and heat buildup in connectors.
  2. Note whether symptoms only appear at high output.
  3. Repeated hot-run faults with known-good installation require escalation.
