Failure patterns and repair logic

1. No power / dead machine

  1. Verify input voltage at the receptacle and inspect cord and plug.
  2. Eliminate weak extension cords or adapters.
  3. If the unit remains dead on known-good power, escalate internal supply diagnosis.

2. Powers up but no welding output

  1. Start with the work clamp on bright metal.
  2. Replace the contact tip and inspect the torch neck/diffuser.
  3. If wire feeds without arc, separate feed issues from current-path issues.
  4. If the symptom disappears with a known-good gun front end, keep the diagnosis out of the power source.

3. Feed problem

  1. Remove the tip and test bare-wire feed.
  2. Match drive-roll groove and tension to wire size and type.
  3. Inspect spool drag and liner contamination before suspecting the motor.
  4. If feed is smooth without the tip but poor with the tip installed, stay in the front-end branch.

4. Poor arc quality / unstable output

  1. Return to a simple mild-steel baseline with known-good wire and gas.
  2. Verify polarity and actual gas flow.
  3. On light MIG units, unstable arc is usually setup or consumable related first.
  4. Keep flux-core versus gas-MIG configuration errors separate from true machine faults.

5. Gas and consumable related faults

  1. Confirm bottle contents and regulator flow if using solid wire.
  2. Replace worn tips, diffuser, and nozzle.
  3. Check for nozzle spatter and hose leaks.

6. Intermittent or heat-related behavior

  1. Inspect fan function and airflow blockage.
  2. Check for hot clamp hardware and hot torch front-end components.
  3. Escalate if output collapses from a cold start or if board damage is visible.
