Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual outlet voltage and remove light-duty extension cords.
  2. Inspect plug, cord, and power switch.
  3. If the machine remains dead on known-good power, escalate.

2. Powers up but no welding output

  1. Clamp to clean parent metal and inspect clamp cable condition.
  2. Replace the contact tip and inspect the torch front end.
  3. If wire feeds but current is absent, separate current-path faults from feed-path faults before deeper teardown.

3. Feed problem

  1. Remove the contact tip and test bare-wire feed.
  2. Set drive-roll pressure to the minimum needed.
  3. Inspect wire rust, spool drag, liner contamination, and wrong-size tip use.

4. Poor arc quality / unstable output

  1. Return to a simple mild-steel baseline.
  2. Confirm polarity, gas flow if applicable, and clean work surface.
  3. On compact welders, arc complaints are commonly setup or supply related before electronics.

5. Gas and consumable related faults

  1. Verify bottle contents and actual flow if running solid wire with gas.
  2. Replace worn tips, nozzle, and diffuser.
  3. Distinguish flux-core setup problems from true gas-path problems.

6. Intermittent or heat-related behavior

  1. Check duty-cycle use and airflow blockage.
  2. Inspect hot plug blades, hot clamp jaws, and heated torch parts.
  3. If the unit derates or faults early on direct wall power, escalate.
