Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual input voltage at the receptacle and remove questionable extension-cord or adapter arrangements.
  2. Inspect the plug, cord, switch, and obvious external damage.
  3. If the screen stays dead on verified input, the fault is no longer in setup or accessory state and should be escalated.

2. Powers up but no welding output

  1. Clamp to bright metal and inspect the clamp cable, lug, and front output connection.
  2. Replace the contact tip and inspect the nozzle and diffuser area for restriction or heat damage.
  3. If wire feeds but no arc forms, stay in the current path first: clamp, polarity, front-end consumables, and output connections before suspecting the feeder or control board.

3. Feed problem

  1. Return the machine to a simple manual baseline and verify wire diameter, material, and gas selection.
  2. Remove the tip and test bare-wire feed to split gun-path drag from power-source feed control.
  3. Check drive-roll groove selection, roll pressure, liner drag, spool drag, and wire condition.
  4. If the problem only exists with aluminum or with the spool gun attached, move the diagnosis to the soft-wire path and accessory branch rather than the machine body.

4. Poor arc quality / unstable output

  1. Confirm actual input voltage and remove long or light-gauge extension cords.
  2. Retest at 240 V before deeper diagnosis on thicker work because this model's performance envelope changes materially with supply voltage.
  3. Reset burn-back and inductance to a neutral starting point; extreme settings can create stubbing, long arc, or burn-back complaints that look like hardware failure.
  4. If manual mode runs correctly but PowerSet feels wrong, treat the issue as a setup or stored-state problem until proven otherwise.

5. Gas and consumable related faults

  1. Verify bottle contents, regulator operation, and actual flow at the gun when running solid wire.
  2. Replace worn tips, diffusers, and nozzles; heavy spatter buildup causes false low-output and erratic-arc complaints.
  3. Check hose routing, drafts, leaks, and front-end sealing before assuming an internal solenoid or control issue.

6. Intermittent or heat-related behavior

  1. Check fan operation and blocked airflow.
  2. Inspect hot plug blades, clamp jaws, gun neck, and front connector after load because these often reveal the true high-resistance point.
  3. This platform uses overcurrent and duty-cycle warning/weld-interrupt behavior; if warnings remain after branch power and setup are corrected, escalate.
