Failure patterns and repair logic

1. No power / dead machine

  1. Verify three-phase installation voltage and disconnect condition.
  2. Inspect input lugs, visible external damage, and airflow path.
  3. If the power source is dead on verified installation, escalate.

2. Powers up but no welding output

  1. Reduce the system to the simplest steel MIG baseline possible.
  2. Inspect work-return quality and output connector seating.
  3. If feeder response is normal but output is absent, keep the first branch in current delivery and contact path rather than program state.
  4. If the complaint disappears in a stripped-down baseline, keep the diagnosis in package state and accessory path first.

3. Feed problem

  1. Inspect tip, liner, rolls, guides, and cable bend radius.
  2. Look for wear from production hours and heat-related drag during longer runs.
  3. Keep feeder faults separate from power-source faults because industrial MIG systems often show both symptoms together.
  4. If feed improves with the tip removed, stay in the front-end and feeder branch first.

4. Poor arc quality / unstable output

  1. Reset to a known steel MIG baseline and confirm gas, wire diameter, and material selection.
  2. Only then evaluate pulse or special functions if present in the package.
  3. Inspect work-return quality and connector temperature under load.
  4. Program complaints that disappear on a standard steel baseline belong in the settings or package layer first.

5. Gas and consumable related faults

  1. Verify actual gas flow and gas mix, not just cylinder pressure.
  2. Replace worn tips, diffusers, nozzles, and inspect torch front-end condition.
  3. On industrial MIG systems, gas mismatch and worn front-end parts can imitate regulation problems.

6. Intermittent or heat-related behavior

  1. Inspect fan operation, dust loading, and cooling-path cleanliness.
  2. Check output cable heating and work-return quality under sustained load.
  3. Persistent instability across known-good setups and clean cooling conditions should be escalated.
