Failure patterns and repair logic

1. No power / dead machine

  1. Verify three-phase installation and disconnect condition.
  2. Inspect input lugs, visible external damage, and airflow path.
  3. If the system is dead on verified installation, escalate.

2. Powers up but no welding output

  1. Prove standard MIG first with a simple steel baseline.
  2. Inspect work-return quality and output-connector seating.
  3. If feeder response is normal but output is absent, keep the first branch in current delivery rather than pulse-program logic.
  4. If standard MIG works but pulse does not, keep the diagnosis in program, package, and gas-match branches first.

3. Feed problem

  1. Inspect torch, liner, tip, rolls, guides, and cooling condition.
  2. Look for heat-related drag during longer runs.
  3. Keep feeder faults separate from core power-source faults before deeper teardown.
  4. If feed improves with the tip removed, stay in the feeder or front-end path before broadening the diagnosis.

4. Poor arc quality / unstable output

  1. Separate standard MIG from pulse complaints immediately.
  2. Prove standard MIG first, then confirm pulse settings, gas, and wire and material alignment.
  3. Only treat pulse behavior as machine-related after a simple known-good MIG baseline is stable.
  4. High-current complaints should include work-return and connector-heating checks before power-source assumptions.

5. Gas and consumable related faults

  1. Verify actual gas flow and correct gas mix for the selected program.
  2. Replace worn tips, diffusers, nozzles, and inspect torch cooling path if equipped.
  3. Pulse systems are particularly sensitive to gas mismatch and worn front-end parts.

6. Intermittent or heat-related behavior

  1. Inspect fan operation, dust loading, and cooling-path cleanliness.
  2. Check work-return integrity and connector heating under sustained high current.
  3. Repeated instability with verified installation and feeder condition should be escalated.
