Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual outlet voltage and eliminate light-duty extension cords.
  2. Inspect plug, cord, and power switch.
  3. If the unit remains dead on known-good input, escalate.

2. Powers up but no welding output

  1. Clamp to bright metal and inspect the clamp cable and jaws.
  2. Replace the contact tip and inspect nozzle and diffuser condition.
  3. If wire feeds but no arc forms, keep the first branch in the current path rather than the feed motor.
  4. If the complaint changes with clamp location, stay in the work-return path first.

3. Feed problem

  1. Remove the tip and test bare-wire feed.
  2. Match roll groove and tension to the installed wire.
  3. Inspect spool drag, wire rust, and liner contamination.
  4. If feed improves with the tip removed, do not broaden to machine failure yet.

4. Poor arc quality / unstable output

  1. Return to a basic steel MIG setup with known-good wire and gas.
  2. Verify polarity, actual flow, and clamp contact.
  3. On 120 V MIG units, unstable arc is usually setup or branch-power related.
  4. Respect 120 V duty and thickness limits before treating weak performance as a fault.

5. Gas and consumable related faults

  1. Confirm cylinder contents and regulator flow if using solid wire.
  2. Replace worn tips, nozzles, and diffusers.
  3. Check for drafts and nozzle spatter buildup.

6. Intermittent or heat-related behavior

  1. Check fan operation and blocked airflow.
  2. Inspect hot plug blades, clamp jaws, and torch front-end components.
  3. If thermal behavior persists under normal use on direct wall power, escalate.
