Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual 230 V supply and inspect plug, cord, and receptacle condition.
  2. Check switch condition and visible external damage.
  3. If the machine is dead on verified input, escalate.

2. Powers up but no welding output

  1. Clamp to bright metal and inspect work lead and lug condition.
  2. Replace the contact tip and inspect nozzle and diffuser condition.
  3. If feed is healthy but the arc is absent, keep the first branch in current delivery and clamp integrity.
  4. If the complaint disappears with clamp relocation, stay in the return path before broader machine suspicion.

3. Feed problem

  1. Remove the tip and test bare-wire feed.
  2. Inspect drive rolls, inlet guides, liner, and gun cable bend radius.
  3. Watch for heat-related drag after long runs.
  4. If only aluminum is poor, keep the diagnosis in the spool-gun path first.

4. Poor arc quality / unstable output

  1. Normalize to known-good steel wire and gas.
  2. Confirm polarity and work clamp.
  3. If only one material or wire type causes trouble, keep the diagnosis there rather than broadening to the whole machine.
  4. Spray-transfer complaints should always include gas-mix verification before electrical suspicion.

5. Gas and consumable related faults

  1. Verify actual gas mix and flow.
  2. Replace worn tips, nozzles, and diffusers.
  3. Inspect rear gas fittings, hose condition, and front-end spatter buildup.

6. Intermittent or heat-related behavior

  1. Check fan operation and blocked airflow.
  2. Inspect hot clamp jaws, output lugs, and gun neck after sustained load.
  3. Repeated shutdown from a cold clean machine should be escalated.
