Failure patterns and repair logic

1. No power / dead machine

  1. Capture whether the complaint is on 120 V or 230 V.
  2. Verify actual branch power and remove extension cords, heated adapters, or questionable receptacles.
  3. If the machine is dead on verified input power, stop before speculative internal work and escalate.

2. Powers up but no weld output

  1. Reset to the recommended baseline chart and retest on clean steel.
  2. Confirm correct polarity for the wire type in use and verify the work clamp is on bright metal.
  3. If output remains absent after feed, polarity, and clamp checks, escalate core power-source diagnosis.

3. Feed problem or birds-nest

  1. Match wire size to the correct roll groove and contact tip.
  2. Inspect liner condition, spool-brake drag, and gun-neck restriction.
  3. Remove the contact tip and test feed. If feed improves, replace the tip and inspect for burnback damage or wire-size mismatch.
  4. Treat feed complaints as gun-path problems first unless proven otherwise.

4. Poor arc quality or unstable output

  1. Confirm polarity and shielding-gas condition.
  2. Retest on a known-good 230 V circuit before diagnosing thick-material complaints.
  3. Inspect clamp contact, plug condition, and output path for heating or looseness.
  4. If the machine is stable on thin steel but weak only on heavier work while on 120 V, treat it as an expectation issue until proven otherwise.

5. Gas and consumable related faults

  1. Verify actual gas flow and gas type, not just bottle pressure.
  2. Replace worn tips, diffusers, and nozzles before deeper diagnosis.
  3. Clear polarity mistakes after switching between gas-shielded wire and self-shielded flux-cored wire before blaming the machine.

6. Intermittent or heat-related behavior

  1. Check fan operation and blocked airflow.
  2. Inspect hot plug blades, clamp jaws, gun neck, and output connections after a short load test.
  3. Repeated internal-fault behavior on verified line power with a cool supply path should be escalated.
