Failure patterns and repair logic

1. No power / dead machine

  1. Verify 240 V supply at the receptacle and inspect plug, cord, and switch.
  2. Remove questionable adapters or extension arrangements.
  3. If the machine remains dead on verified input, escalate.

2. Powers up but no welding output

  1. Clamp to bright metal and inspect clamp cable and lug condition.
  2. Replace the contact tip and inspect nozzle/diffuser condition.
  3. If wire feeds but no arc forms, keep the first branch in the current path rather than the feed motor.
  4. If the symptom disappears with the base gun but not the spool gun, keep the diagnosis in the accessory branch.

3. Feed problem

  1. Remove the tip and test bare-wire feed through the gun.
  2. Match drive-roll groove and pressure to the installed wire.
  3. Inspect spool drag, liner contamination, and worn inlet/outlet guides.
  4. For aluminum complaints, isolate the spool gun and verify it separately from the standard MIG path.

4. Poor arc quality / unstable output

  1. Normalize to a simple steel MIG baseline with known-good wire and gas.
  2. Verify polarity, actual gas flow, and work-return quality.
  3. If only aluminum is poor, keep the diagnosis in the spool-gun and soft-wire path until proven otherwise.
  4. Keep flux-core versus gas-MIG configuration errors separate from true machine faults.

5. Gas and consumable related faults

  1. Verify cylinder contents and actual flow at the gun.
  2. Replace worn tips, diffusers, and nozzles.
  3. Check hose routing, drafts, and front-end spatter buildup before assuming an internal fault.

6. Intermittent or heat-related behavior

  1. Check fan operation and blocked airflow.
  2. Inspect clamp jaws, gun neck, and front connector after load for heating.
  3. Persistent hot-run instability with known-good feed and gas path should be escalated.
