Failure patterns and repair logic

1. No power / dead machine

  1. Verify input power, idle state, and process-selection state before condemning the shared power source.

2. Powers up but no welding output

  1. If the machine powers up but there is no welding output, prove chart-correct base-gun MIG before chasing the spool-gun or internal branch.

3. Feed, arc-start, or cut-start problem

  1. Feed, start, or no-output complaints should be split by process. Do not diagnose a MIG-only complaint like a whole-machine failure.
  2. Intermittent motor delay followed by sudden high-speed feed is a documented PCB branch on MAG255.
  3. If wire keeps feeding after stop, isolate the crater-fill branch first before broader control-board diagnosis.
  4. If the spool gun will not weld, switch to spool-gun mode and check pins 1 and 9 for welding voltage before condemning the accessory or the main transformer.

4. Poor arc quality / unstable output

  1. Poor arc quality often comes from wrong process-change state, wrong polarity, or accessory-path faults before it comes from the shared power source.
  2. If the base gun is healthy and the spool gun is not, keep the diagnosis external instead of treating it like a shared machine failure.

5. Gas, air, or consumable related faults

  1. Gas, consumable, and accessory complaints should be isolated to the active process before escalation.
  2. If sparks appear at the wire tip with no trigger command, stay in the discharge resistor branch before broad board replacement.

6. Intermittent or heat-related behavior

  1. If the complaint appears after warm-up or after a process change, inspect utility quality, current-path heating, and control-state drift before internal repair.
  2. Arc instability after years of use can be plain capacitor aging on this model and should be checked before deeper repair.
