Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual input voltage and remove weak extension-cord arrangements.
  2. Inspect plug, cord, switch, and visible external damage.
  3. If the unit is dead on verified power, escalate.

2. Powers up but no welding output

  1. Prove the simplest healthy process first, usually stick or basic MIG.
  2. If one process works normally, keep the diagnosis in the failing process path.
  3. If multiple process families fail, escalate core inverter diagnosis sooner.
  4. If the complaint began after process changes, keep setup mismatch above hardware failure in the first branch.

3. Feed or arc-start problem

  1. For MIG complaints, test bare-wire feed and verify gas, polarity, and torch condition.
  2. For TIG complaints, verify pedal response, gas flow, tungsten prep, torch front end, and AC/DC mode selection.
  3. Compact AC/DC multiprocess machines are often misdiagnosed because users do not fully reset the machine between processes.

4. Poor arc quality / unstable output

  1. Reset to a conservative DC TIG or simple steel MIG baseline first.
  2. Verify work-return quality, connector seating, and actual gas coverage.
  3. If instability spans MIG and TIG with known-good accessories, escalate.
  4. AC TIG complaints should not be judged until a simple DC or MIG baseline is proven.

5. Gas and consumable related faults

  1. Verify actual gas flow at the affected torch or gun.
  2. Replace worn tips, diffusers, tungsten, cups, collets, and back caps as needed.
  3. Aluminum and AC TIG complaints are especially sensitive to front-end condition and gas quality.

6. Intermittent or heat-related behavior

  1. Check fan operation, intake blockage, and recent duty-cycle load.
  2. Inspect hot connectors, clamp hardware, and torch or gun leads.
  3. Repeated thermal or fault behavior after cooling and baseline correction should be escalated.
