Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual supply and plug arrangement and remove questionable extension cords.
  2. Inspect plug, cord, switch, and visible external damage.
  3. If the machine is dead on verified input, escalate.

2. Powers up but no welding output

  1. Disable advanced or synergic assumptions and start from a plain baseline if arc behavior is vague.
  2. Confirm wire size, gas, polarity, and work return.
  3. Separate setup faults from machine faults with a simple steel MIG test.
  4. If one process works and another does not, focus on lead path, accessory chain, and mode setup rather than condemning the whole machine.

3. Feed problem

  1. Check roll tension, groove, tip, liner, and spool drag.
  2. Replace worn consumables before suspecting the drive motor.
  3. For TIG or stick complaints, keep lead placement and accessory path separate from feeder diagnosis.
  4. If feed is smooth with the tip removed, stay in the gun/front-end branch first.

4. Poor arc quality / unstable output

  1. Verify actual supply and compare the complaint against 120 V expectations before escalating.
  2. Normalize to a plain steel MIG baseline whenever possible.
  3. Keep manual baseline mode separate from advanced or synergic behavior.
  4. Do not mix spool-gun assumptions with base-gun complaints until the standard path is healthy.

5. Gas and consumable related faults

  1. Verify actual gas flow in MIG or TIG use.
  2. Replace worn tips, diffusers, nozzles, tungsten, or cups as appropriate.
  3. Spool-gun expectations and torch-package variations should remain in the process-specific branch first.

6. Intermittent or heat-related behavior

  1. Check fan operation and blocked airflow.
  2. Inspect hot plug blades, clamp hardware, gun neck, and front connector after load.
  3. Controls that behave erratically or feed/gas functions that fail after external-path checks should be escalated.
