Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual receptacle voltage and remove questionable extension cords or adapters.
  2. Inspect the plug, cord, and switch path for heat, looseness, or impact damage.
  3. If the machine is dead on verified input power, stop before internal guessing and escalate.

2. Powers up but no welding output

  1. Prove the simplest healthy process first, usually standard steel MIG on 240 V or basic stick output.
  2. If one process is healthy, keep the diagnosis in the failing branch instead of condemning the whole power source.
  3. If MIG, stick, and TIG all remain abnormal with correct lead placement, escalate core inverter diagnosis sooner.

3. Feed problem, birds-nest, or arc-start failure

  1. Match wire size to the correct drive-roll groove and contact tip.
  2. Test wire feed with the contact tip removed. If feed recovers, replace the tip and inspect for burnback damage or wrong wire size.
  3. Inspect spool drag, liner condition, inlet guide alignment, and gun neck damage.
  4. If the complaint exists only on the spool gun, keep the diagnosis in the accessory path before suspecting the machine.

4. Weak output or unstable arc

  1. Capture whether the complaint is on 120 V or 240 V before judging performance.
  2. Return the machine to the official chart baseline and retest on clean steel.
  3. Confirm clean clamp contact and correct polarity for solid wire versus self-shielded wire.
  4. If the machine is weak only on thick material while running 120 V, treat it as an expectation problem until proven otherwise.

5. Gas and consumable related faults

  1. Verify actual gas flow at the gun, not just regulator knob position.
  2. Replace worn tips, diffusers, nozzles, and liners before deeper diagnosis.
  3. Keep spool-gun aluminum complaints separate from standard steel MIG complaints because the accessory path changes the failure boundary.

6. Intermittent or heat-related behavior

  1. Inspect fan operation, blocked airflow, and duty-cycle abuse.
  2. Check the plug, receptacle, work clamp, and front output connections for heating after load.
  3. If the machine becomes erratic only after warmup and the supply path stays cool and solid, escalate internal thermal or control diagnosis.
