Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual input voltage and remove questionable extension-cord arrangements.
  2. Inspect plug, cord, switch, and visible external damage.
  3. If the machine is dead on verified input, escalate.

2. Powers up but no welding output

  1. Prove the simplest healthy process first, usually stick or basic steel MIG.
  2. If one process is healthy, keep the diagnosis in the failing path.
  3. If multiple processes remain abnormal, escalate core inverter diagnosis sooner.
  4. If the complaint disappears on 240 V baseline, do not treat 120 V disappointment as a machine failure.

3. Feed, arc-start, or cut-start problem

  1. Normalize to steel MIG on known-good wire and gas for broad complaints.
  2. Inspect torch, liner, tip, rolls, spool drag, and feeder wear.
  3. Keep TIG and stick complaints separate from feeder-related MIG complaints.
  4. For aluminum, isolate the spool-gun path and do not mix it with the base MIG path.

4. Poor arc quality / unstable output

  1. Capture actual supply voltage and compare the complaint against dual-voltage expectations.
  2. Inspect clamp quality, gas flow, and hot connectors under load.
  3. As output rises, feeder wear becomes more important than on smaller hobby units.
  4. If only one process is unstable, keep the diagnosis in that branch instead of the whole machine.

5. Gas and consumable related faults

  1. Verify actual gas flow at the active torch or gun.
  2. Replace worn tips, liners, diffusers, nozzles, tungsten, or cups as appropriate.
  3. Spool-gun aluminum complaints should stay in the soft-wire and accessory path first.

6. Intermittent or heat-related behavior

  1. Check fan operation and blocked airflow.
  2. Inspect hot gun necks, output lugs, clamp hardware, and front connectors after load.
  3. Shutdown that repeats from a cold clean machine should be escalated.
