Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual receptacle voltage and remove questionable extension-cord arrangements.
  2. Inspect plug, cord, switch, and visible external damage.
  3. If the machine is dead on verified input, escalate.

2. Powers up but no welding output

  1. Prove the simplest process first, usually stick.
  2. If stick is healthy, keep the diagnosis in the active process path.
  3. If multiple processes remain abnormal, escalate core inverter diagnosis sooner.
  4. If the complaint disappears when moved from 120 V to 240 V, do not treat it as a machine failure.

3. Feed, arc-start, or cut-start problem

  1. For MIG complaints, remove the tip and test bare-wire feed, then verify gas, polarity, and work-return quality.
  2. For lift-TIG complaints, verify torch type, gas flow, tungsten prep, and clamp contact.
  3. Process-switching machines often get misdiagnosed because polarity or lead positions were not fully changed over.
  4. If feed improves with the tip removed, stay in the consumables and torch path first.

4. Poor arc quality / unstable output

  1. Reset the active process to a conservative baseline.
  2. Inspect work-return quality, connector tightness, and actual line voltage under load.
  3. Keep 120 V performance limits separate from true faults, especially on thicker material complaints.
  4. If only one process is unstable, keep the diagnosis in that accessory branch rather than the whole machine.

5. Gas and consumable related faults

  1. Keep gas and consumable diagnosis with the process in use.
  2. Verify actual gas flow, tip or tungsten condition, and front-end hardware.
  3. Porosity or poor starts usually belong to the torch or gun path first.

6. Intermittent or heat-related behavior

  1. Check fan operation and blocked airflow.
  2. Inspect clamp, holder, and gun connections after load for heat buildup.
  3. Repeated thermal or fault behavior under normal use on verified input is an escalation point.
