Failure patterns and repair logic

1. Process-split complaints

  1. If one process works and another does not, keep the diagnosis on setup, lead path, and accessories first.
  2. Verify polarity and output connections after every process change.
  3. Prove stick output if MIG diagnosis becomes ambiguous because it removes the feeder from the fault tree.

2. MIG path complaints

  1. Confirm wire size, drive-roll groove, tip, liner, and spool drag.
  2. Remove the tip and test bare-wire feed through the gun.
  3. Replace worn consumables before suspecting the feeder or the machine.

3. Supply-quality complaints

  1. Capture actual input voltage.
  2. Remove extension cords and weak adapters.
  3. Retest on 240 V before treating thickness-limit complaints as faults.

4. Gas and accessory path complaints

  1. Verify cylinder pressure, regulator flow, and hose integrity before treating porosity as an internal fault.
  2. For TIG complaints, confirm the torch package and gas-control method actually match the selected process.
  3. If one accessory package fails while another works, keep the diagnosis on the accessory path rather than the power source.

5. No output across multiple processes

  1. Strip the machine to a simple 240 V MIG baseline with the stock gun and clean clamp.
  2. If MIG and stick are both absent with known-good leads, broaden toward internal diagnosis sooner.
  3. If only one process path stays abnormal, stay in that branch and do not condemn the whole machine.

6. Intermittent or heat-related behavior

  1. Check fan operation and blocked airflow.
  2. Inspect plug, clamp, and front output connections for heating after load.
  3. Repeated thermal or control behavior under normal use is an escalation point.
