Failure patterns and repair logic

1. No power / dead machine

  1. Verify installation voltage/phase and disconnect condition.
  2. Inspect input lugs, visible external damage, and airflow path.
  3. If the unit is dead on verified installation power, escalate.

2. Powers up but no welding output

  1. Reduce the system to the simplest possible test setup.
  2. Remove feeder and remote complexity and verify base output.
  3. If core output is absent without peripherals, escalate core inverter diagnosis.
  4. If the complaint disappears on a simplified setup, keep the diagnosis in feeder, remote, or program layers first.

3. Feed or arc-start problem

  1. Keep feeder and control-cable faults separate from the base power source.
  2. Verify feeder power, control-lead continuity, and process selection.
  3. High-feature industrial systems are often misdiagnosed because the accessory package and power source are chased together.
  4. If only one feeder package fails, do not broaden the diagnosis to the base unit yet.

4. Poor arc quality / unstable output

  1. Normalize to a conservative steel MIG or stick baseline.
  2. Inspect work return, connector heating, and actual gas flow in the active process.
  3. If only advanced schedules or one accessory package fail, stay in that subsystem before condemning the base unit.
  4. Program-driven systems still need basic gas, clamp, and feeder checks before software blame.

5. Gas and consumable related faults

  1. Verify actual gas flow and front-end consumables in the connected torch or gun package.
  2. Replace worn tips, diffusers, nozzles, or tungsten as appropriate.
  3. Program-driven systems still fail on basic gas and consumable issues first.

6. Intermittent or heat-related behavior

  1. Check fan operation, dust loading, and cooling-path cleanliness.
  2. Inspect high-current connectors and work-return hardware after sustained load.
  3. Repeated hot-run instability on simplified setups should be escalated.
