Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual input voltage and remove questionable extension or adapter arrangements.
  2. Inspect plug, cord, switch, and obvious external damage.
  3. If the machine is dead on known-good power, escalate.

2. Powers up but no welding output

  1. Prove the simplest healthy process first, usually manual steel MIG.
  2. Clamp to bright metal and inspect the clamp, polarity, and front-end consumables.
  3. If MIG is dead but stick output is healthy, keep the diagnosis in the MIG accessory and control path.
  4. If all processes fail, move earlier to shared-input or internal-service diagnosis.

3. Feed, arc-start, or cut-start problem

  1. Remove the tip and test bare-wire feed through the standard MIG gun.
  2. Inspect roll groove selection, roll pressure, spool drag, liner drag, and wire condition.
  3. If aluminum is involved, remove the spool gun and prove the standard steel MIG path before condemning the base machine.
  4. Keep lift-TIG and stick complaints separate from MIG gun-path complaints.

4. Poor arc quality / unstable output

  1. Return the machine to a manual steel MIG baseline with known-good wire and gas.
  2. Verify polarity, actual gas flow, and work-return quality.
  3. Reset advanced settings such as burn-back and run-in if the complaint began after experimentation or a process change.
  4. If only one process is poor, stay in that process branch rather than broadening to the full power source too early.

5. Gas and consumable related faults

  1. Verify cylinder contents and actual flow at the gun.
  2. Replace worn contact tips, diffusers, and nozzles.
  3. Check hose routing, drafts, and front-end spatter buildup before assuming internal fault.

6. Intermittent or heat-related behavior

  1. Check fan operation and blocked airflow.
  2. Inspect hot plug blades, output lugs, clamp jaws, and gun neck after load.
  3. If the complaint appears only at higher duty or only on one input voltage, keep the diagnosis in supply quality and current-path heating before internal board failure.
