Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual line voltage and inspect plug, cord, and visible damage.
  2. Remove questionable extension arrangements.
  3. If the unit is dead on verified input, escalate.

2. Powers up but no plasma output

  1. Confirm the machine reaches ready state with clean, dry air.
  2. Reseat the consumable stack and inspect the retaining cap.
  3. Clamp to clean parent metal and inspect the work-return path.
  4. If ready state is normal but there is still no output, escalate after torch and air checks.

3. Start or transfer problem

  1. Separate no-pilot from no-transfer behavior.
  2. If pilot occurs but transfer does not, inspect clamp location and coated work surfaces first.
  3. If pilot is absent, keep the first branch in air and consumable readiness.
  4. If transfer returns on one clean coupon but not another, stay in the clamp/workpiece branch first.

4. Poor cut quality / unstable output

  1. Retest on clean mild steel with conservative speed and proper standoff.
  2. Replace worn consumables and verify actual air dryness, not just compressor pressure.
  3. Plasma cutters in this segment are still mostly air-quality and consumable issues in the field.
  4. If quality improves immediately with one air setup, keep the diagnosis in the air branch before deeper suspicion.

5. Gas, air, or consumable related faults

  1. Inspect filters, dryers, drains, and actual compressor output under flow.
  2. Replace worn nozzle, electrode, and cap components.
  3. Keep wet-air problems separate from true internal faults.

6. Intermittent or heat-related behavior

  1. Record whether the problem appears only after several minutes of cutting.
  2. Inspect torch lead, plug, and clamp cable for heat buildup.
  3. Repeated faults with known-good air and verified power should be escalated.
