Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual installation voltage and disconnect condition.
  2. Inspect input cable, visible protection devices, and cooling airflow.
  3. If the unit is dead on verified input, escalate.

2. Powers up but no plasma output

  1. Start with a known-good cartridge matched to the process.
  2. Verify clean, dry air at the correct pressure and flow.
  3. Inspect the work clamp on bright parent metal and reseat the torch/cartridge assembly.
  4. If ready state is normal but output is absent, escalate after torch and cartridge communication checks.

3. Start or transfer problem

  1. Separate pilot/start issue from transfer issue.
  2. If pilot occurs but transfer does not, inspect clamp location, work coating, and current path first.
  3. If pilot is absent, keep the first branch in cartridge seating, torch communication, and air readiness.
  4. If the complaint follows one torch or cable, keep the diagnosis in that accessory branch first.

4. Poor cut quality / unstable output

  1. Return to clean mild steel with a conservative travel speed and proper standoff.
  2. Replace the cartridge and confirm air dryness before deeper electrical assumptions.
  3. If only mechanized cutting is poor, inspect torch height control, torch alignment, and CNC setup rather than the power source.
  4. Do not treat a bad cartridge/process match as a core power-source fault.

5. Gas, air, or consumable related faults

  1. Air quality is a primary diagnostic branch on SYNC units. Verify dryer, filter, drain points, and compressor output under flow.
  2. Inspect cartridge type, life state, and seating.
  3. Do not chase internal faults until wet air and wrong-cartridge conditions are eliminated.

6. Intermittent or heat-related behavior

  1. Check fan operation, ambient contamination, and duty-cycle loading.
  2. Inspect torch lead strain, hot connectors, and air starvation during sustained cuts.
  3. Repeated hot-run faults with known-good air and cartridge should be escalated.
