Failure patterns and repair logic

1. No power / dead machine

  1. Verify installation voltage and disconnect integrity.
  2. Inspect input cable, visible protection devices, and airflow.
  3. If the unit is dead on verified installation power, escalate.

2. Powers up but no plasma output

  1. Confirm ready state with clean, dry air and the correct torch configuration.
  2. Reseat and inspect the consumable stack.
  3. Inspect the work clamp on clean parent metal.
  4. If ready state is normal but output is absent, escalate after torch and air-path checks.

3. Start or transfer problem

  1. Separate pilot/start issues from transfer issues.
  2. If pilot exists but transfer fails, inspect clamp location, coated work surfaces, and current path first.
  3. If pilot is absent, stay in consumables, torch integrity, and air readiness.
  4. If the complaint follows one hand/machine torch branch, keep the diagnosis there before broadening the fault tree.

4. Poor cut quality / unstable output

  1. Retest on clean mild steel with conservative parameters and correct standoff.
  2. Replace suspect consumables and verify actual air dryness.
  3. If only mechanized cuts are poor, stay in torch height, alignment, and CNC setup rather than the power section.
  4. High-output plasma complaints often look electrical when they are actually air or torch-height problems.

5. Gas, air, or consumable related faults

  1. Air quality is the first branch. Verify filter, dryer, drain points, and compressor output under flow.
  2. Replace electrode, nozzle, shield, and retaining-cap components as needed.
  3. Wet air and wrong consumable selection produce a large share of false machine-failure calls on high-output plasma systems.

6. Intermittent or heat-related behavior

  1. Check fan operation, contamination, and duty-cycle loading.
  2. Inspect torch lead strain, hot connectors, and air starvation during sustained cuts.
  3. Repeated hot-run faults after air and consumable correction should be escalated.
