Failure patterns and repair logic

1. No start / no arc

  1. Confirm the torch disable switch is in the green enabled position.
  2. Verify the work clamp is on clean parent metal, not on the drop piece.
  3. Inspect the consumable-stack order and retaining-cap tightness.
  4. Check that the torch quick-connect is fully seated.

2. Gas pressure fault or erratic pressure behavior

  1. Verify supply pressure is within Hypertherm's specified range.
  2. Check air quality because water, oil, and dirt directly cause torch and consumable problems.
  3. Remember Smart Sense automatically adjusts pressure based on torch lead and mode; manual pressure chasing should only happen after supply quality is confirmed.

3. Torch-cap fault

  1. Follow Hypertherm's cap-fault logic: first check whether the retaining cap is snug and aligned.
  2. If the fault remains, inspect torch-lead connection and cap-switch related surfaces.
  3. Do not disassemble further until the simple cap and alignment causes are eliminated.

4. Poor cut quality or excessive consumable consumption

  1. Reduce amperage for thinner material rather than defaulting to 45 A.
  2. Check whether the operator is piercing too low or dwelling too long at pierce.
  3. Confirm the correct consumables are installed for cutting, gouging, or marking.
  4. Inspect air filtration and drain moisture traps.

5. Fault code handling

  1. Record the exact displayed code and LED pattern.
  2. Use the operator-manual fault table first.
  3. If the same fault repeats with known-good air, consumables, and torch connection, escalate.

6. Intermittent or heat-related behavior

  1. Check fan operation and blocked airflow.
  2. Inspect torch lead, clamp cable, and plug blades for heating.
  3. Repeated hot-run faults with good air and source quality should be escalated.
