Failure patterns and repair logic

1. No power / dead machine

  1. Verify actual installation voltage and disconnect condition.
  2. Inspect input cable, visible protection devices, and airflow path.
  3. If the power source is dead on verified input, escalate.

2. Powers up but no plasma output

  1. Verify the correct single-piece cartridge is installed for the intended operation.
  2. Reseat the cartridge and inspect torch connection surfaces for contamination or damage.
  3. Verify clean, dry air and work-clamp contact on bright parent metal.
  4. If ready state is normal but no output occurs, move next to torch and cartridge communication, then to handheld-versus-mechanized isolation.

3. Feed, arc-start, or cut-start problem

  1. Separate cartridge-system issues from transfer issues.
  2. If pilot exists but transfer fails, inspect clamp location and workpiece coating first.
  3. If pilot is absent, keep the first branch in cartridge seating, torch communication, display state, and air readiness.
  4. If the complaint exists only through the mechanized interface, isolate start-signal wiring and control logic before condemning the plasma power supply.

4. Poor arc quality / unstable output

  1. Confirm the cartridge matches the intended process and thickness range.
  2. Replace the suspect cartridge and retest on clean mild steel.
  3. If only mechanized operation is poor, isolate the interface from the base power source with a handheld manual test if possible.
  4. Consumable troubleshooting is faster on SYNC systems because the cartridge is the first replaceable suspect and part of the identification chain.

5. Gas, air, or consumable related faults

  1. Check air quality and dryness under flow, not just at static pressure.
  2. The SYNC platform removes stack-order errors but adds cartridge-selection and torch-communication diagnostics.
  3. Keep handheld torch behavior separate from mechanized interface faults.
  4. If the machine reports a persistent cartridge or torch-related fault immediately after a change, reseat the cartridge, inspect for contamination at the torch head, and retry with a known-good cartridge before suspecting the machine.

6. Intermittent or heat-related behavior

  1. Record recent faults and whether the complaint appears after warmup or only in mechanized duty.
  2. Normalize torch, cartridge, air, and work-lead setup.
  3. Inspect airflow and external heating points such as the work lead and power input path.
  4. Escalate persistent repeated faults that survive known-good consumables, dry air, and a handheld baseline.
